Yeh sounds like you have some serious issues putting up the fuel pressure on 550's, maybe you have some bad injectors or your fuel pump is about to die.
I take it we're talking about a carrier bearing?? If mine was junk I would fork out a little extra and get a 1 piece shaft, will save you about 20lbs of rotational mass.
The mk3 is over fueled from the factory to the point of not being funny, WOT your at less than 10:1 afr. The air screw makes up less than 10% of the area of the main passage so turning it out should not put you in any danger. Unless you already have an air leak you don't know about or 1 or more...
The 2 1/2" will not hurt your peak power but will affect your torque lower down the rev range. Depends on what your looking for. A big number on the dyno, or tractability on the street.
There are different types of vented valves, I had a twin piston valve that didn't effect the way the car ran appart from the flat spot for about 1/2 a second after shifting when it ran rich. Went back to a recirc because the flatspot anoyed the hell out of me.
