Also, if your lip is warped is more than likely because the bar it mount to is warped to hell. Gotta remove it and straighten it (not easy to get it perfectly straight). Then the lip needs to be unwarped (careful use of a heatgun works).
The seals are made to the right length, don't stretch em. Gotta work from the ends to the center.
They are NOT to be glued in place! Previous owner made the same mistake on my car, they fight into the channels and have adhesive strips in some small places.

You're also forgetting the that the dyno was against a normal BIC DP, which is a hell of a lot better than the stock setup.
A DDP wakes a car up a LOT, the Type-A racecars used a DDP setup...
Loss of pressure and allowing air into the system allows steam to form. Steam doesn't move through the engine, and it doesn't cool worth a crap.

No, the 5M's don't have HG problems...
Fan doesn't function correctly without a fan shroud. It pulls the air from around the fan and not through the radiator.
Get a NEW radiator, don't rig one up as it won't work with the fan shroud, not to mention it might not have the compacity you need.

I got the same clutch and it's been great.

Also, check the fasteners from the manifold to turbo, turbo to elbow, and elbow to downpipe. Sounds like it could be a pre-turbo leak, so look especially between the manifold and turbo.
Compression is a bit low...but fine going by how close they are together.

Probably original radiator, replace it. Also, the smoke is probably valve stem seals...

EDIT: Appears they are. I think the part number is 90253-11021, but you'd have to order one to be certain (they're cheap)
