Advice on using factory fuel feed line as a return line for e85 setup?

Isn't the factory return line the same size? If not you would just have to re route the feed line away from the filter and back to the tank like the rerun.

    spark blowout, plug gap Q's

Well that's good. For the alternator it's prolly the brushes. There about 10$ from Toyota and pretty easy to replace. Much better than buying a junk alternator from the parts store. If make sure all grounds and battery are good and tight first. And the little wire on the postive terminal.

    The Small Questions Thread

Sure it's in the right spot. The different part numbers appear to be Canadian versions. Only 1 number for USA. I've fitted a 91 to a 88 as well with no issues. Could be like 1 bolt hole over. Can leave the top in bolted and look and bolt the bottom in first.

ignition problem, won't start or runs rough

Oil pressure is normal. Hot idle is 4.3 psi. After 3k should be above around 38psi. Sounds like you had a bad connection at the cps connector. Its common from all the heat. 7m has 3 pickups in the cps. 1 for crank position which is the ne signal and 2 for the cam position which are the...

    power sag at 3200 rpm

If this is under full boost I'm thinking the fuel pump switch over. If full boost and second gear it's rather quick to go from 3200-3600. Timing seems fine to me. Even at 11 psi. Stock turbo doesn't push out all the much air and if that was na or cruising timing would be at about 30 or higher...

    Bore Size for Composite HG?

Generally pretty much all head gaskets have a bore diameter larger than what it will be bored to. Weather or not it's bored 20 or 40 over you will be fine.
