Make sure you assembled the release bearing hub correctly.If you said the slave is leaking I'm willing to bet that's your problem.
But otherwise, could be you put the disc in backwards. Get someone to push the clutch for you and watch how far the slave pushes the fork.
Stock sized NPR pistons should be, well...stock sized. Measure your bore, find stock piston size, compare to stock piston/wall clearance according to TSRM. If it's over, might want to go +.020 on the pistons and get it bored/honed accordingly. Make sure to tell your machinist your target piston...

Probably not that many. How many miles a year do you think people drive with 500+ hp? They lowest twin disc is rated at 900 ft/lbs. You will not have 900 ft/lbs at 550whp. If you can drive, the life expectancy should be = or more than that of a single disc clutch.

Depending on what engine and trans combo (D, B or K series) i've seen a stockish trans hold that much torque+. The "ish" being they'll have an aftermarket LSD in it since many stock Honda diffs. aren't all that great. The ITR diff is one of the better, stronger ones.

I assume we're talking about the F20C. Why run more than 10psi on a motor that was designed for all out NA power? They come stock with 11.7:1 compression and rev to 9,000; 84mm stroke and 9k rev limit means they have the highest piston speed of any production motor.

The B16A is an amazing engine too.. 100hp/liter and the first one was made in 88 or 89...and got 30+mpg.
