I've had a couple heads with cams that weren't very smooth and drove with no problems. One was really bad, but it drove fine. You may be able to have the head line honed, I'm not sure if there any way to replace the "bearing" material that should be on the head short of buying a new head... :(

I have an open element too. I'm not dissing you too hard, but dont be delusional. You removed the cold air intake Toyota designed and installed your own HOT air intake. That filter induces much more hot air than a stock air intake ever would.
Out of curiosity, why would you switch to a larger diameter AFTER the cooler?
Here's my thought process: The cooler air requires less volume, therefore smaller piping. Larger piping will only slow the air down before it gets to the throttle body/intake where you would really want it flowing...
I've found it very difficult to find any sort of specs on intercoolers. It would be incredible to know even approximate pressure drop at given flowrates, heat exchanging efficiency, something showing heat soak ability/disability (heat capacity), etc...
