    I cant tell from the pic too well, but almost looks like the rear timing cover was not machined with the block deck, and if the picture is telling the truth thats an awful lot higher than the deck and i cant imagine how your gasket would seal properly.

    I have never heard of needing to do this, that plate has got to have at least .030" movement up and down, as the only things locating it are the screws.

    ^Already been measured... Ya it was just out for a rebuild less than 10k miles ago so who knows what the previous person "polished" off the crank etc. Most of the numbers matched but some did not.

    How much is considered safe to remove off the head/block before either is considered junk? I see this question often and it always seems to be unanswered. Also, why did HKS make a 1.2mm head gasket/ in what case should it be used?

    Check your oil level, make sure its full and doesn't have any metal in it. Did you notice any change in oil pressure? Check to make sure the screw holding the crankshaft pulley on is tight and torqued to spec. Also, don't drive the car around with it knocking until you know what it is!

If you dont have the tools to do it yourself have your machine shop blueprint everything and give YOU the numbers, then you figure out what you need to do.     Do they warrenty their work? STD size bearings seem to be about .001" thinner than toyotas largest offered bearing... And when clearances are already supposed to be in the .001"-.002" range, it opens up your clearances. Chances are he threw STD bearings in there with little to no work, or did it...
