    It thought so at first, but at higher preload it was doing the same thing. I think I might have damaged some rollers while pressing in the pinion to the companion flange the first time. After I changed to another set of new bearings and very carefully installed them, no more clicking sounds...

    Thanks dave, but I am pretty sure preload is not too high. I was very careful not to exceed the preload I set in the 3rd rebuild. In the 4th rebuild, the breakaway wasn't that much higher than rotating. I will be equally careful on this 5th rebuild.
