Well i pressure tested my system again in light of my recent turbo problem...this time i did it not the other place i had it done. I found one small leak in a coupler and noticed the EGR leaks a rather good amount of air...but its not on anywhere the hoses connect. Is this supposed to happen since the car is turned off so the VSV doesnt have control of what boost/vacuum the EGR see's or should it not leak any? Also i noticed it leaks around where the screws are. I assume this isn't good/right but i need someone to back this up.

Also, if this is a bad EGR, how much of a PITA is it to replace, both money wise and time wise. It seems like it would take awhile to get it off since its location just plain sucks.

It leaks where? EGR "leakage" (it's actually pirate air leaking into the intake manifold) around the pintle shaft are common on these EGR valves. If it's leaking from one side through to the other it needs to be cleaned or replaced.

Well my brother and i were messing around with it. You know how if you put your finger on a hole where its leaking and the pitch changes? Well we found that mostly around teh screws on the bottom of the EGR if you put your figers there, it changed the pitch the most but doesnt completely stop it, also around the edges where the top and bottom of the EGR interconnect, the lip where they fold to each other, leaks too.

Ok, I think I understand now. Sounds like it's time for a new one although I take them apart. It's the only way to replace the pintle shaft seal which is a carbon or graphite disk. Makes them very easy to clean out too. I even lap the pintle to the seat before putting them back together. Call me anal but a new one isn't cheap. You might try recrimping the top assuming the diaphragm isn't shot.

i'm not familiar with how exactly they work, just a general idea of what they do. What is a pintle, can you describe how they work? I'm curious. Yeah they are really expensive, i just checked autozone, i think ill just try to find a used one and hope for the best. I assume you removed your's before, how difficult was it? i have a lot of wires and hoses around it and it seems like a very tight area.
