1) 7/16 helicoil...
Ok I got a call into my hardware supplier and I will hopefully have a kit price put together by tomorrow.
7/16 is the biggest diameter that will fit all the manifold holes without drilling. The gasket is tight on the two smaller holes but it will fit. You could dremel it a little to fit easier.
Sure, you can put in new stock studs with helicoils and you will be fine 90% of the time. I did a bunch of heads with oem metric studs and helicoils and they worked fine. It depends on the condition of the head. Then I had two heads that were a little older higher milage and I had a helicoil...
Another thorn in the 7m's side is the exhaust studs. Most of you know that this is a big problem when you go to replace a manifold and the studs strip before you get even close to 29ft/lbs. Some people have them start to back out on their own creating a big exhaust leak. I have seen engines...

Too much is better then too little, but it gets noisy and could have excessive blow-by if too much. You don't want 1/2 the rings hanging out of the ring lands. The higher the boost and piston temperature, the more clearance needed above the minimum.
It starts at .006" minimum for Ross, but you are supposed to go more for high boost turbocharged or supercharged engines.
Ross has a little bit more clearance for expansion then JE.
I am one of those people who went with Ross' recommended clearance and I do believe it is too much. They are much louder then JE. I think that Ross is a few thousandths too much on their clearance specs. The problem is that if you go too small it could expand enough to seize up in the cylinder.
The timing cover could be easily shaved down with a belt sander. You are supposed to use a little rtv on the top of the cover and if you are carefull it will come out fine. A tiny bit low is better then a little high. Do it off the engine obviously, and do a little at a time till it is the same...
